    Information on re-forming HDPE in this video https://youtu.be/W_XUJwINdLw He cuts it into bits and forms into new sheet which you may not neet if couple laysers of jug are thick enough. He has other videos on machining the stuff.

    If you had the dimensions I suppose you could turn out some on a small shopsmith lathe.
     
    Interestingly, after spending $100 for new bushings and butterfly shaft from Bing for my BMW R1150GS Bing throttle bodies, I discovered a local machine shop who would have made them for 1/2 that price.

    How about a heat gun?  But you shouldn't have to roll the edges if you put a rivet on each side like Kitfox Service Bulletin shows....Maybe your fiberglass flaperons are different?
    I think that today we have many more sources of polyethylene than Dean had back in the 80's - Lots of Poly-E plastic bottles and jugs around now - my gas cans are made of that plastic - I think?

    I just tried turning down the 7/8" bushings to the required 13/16", with fairly unsatisfactory results. 
     
    I think I'll give the milk jug idea a try while I search for 1213-12 bushings.   Anyone have any more stories or hints about the soldering iron finish when making these?

    <blink>MISINFORMATION ALERT</blink>  I apparently had not a single awake brain cell when I had the micrometer in hand and measured the stock bushings.    The OD of the bushings (and thus the hole in the hanger bracket) is 13/16, not 7/8.   The proper bushing family would be 1213-12, not 1214-12.  Which are a lot harder to find than the 1214's.
     
    The milk jug looks like a very real possibility.

    Ed the jig was very simple but it is build on a piece of 1/2" plate that I don't care to ship. Somebody can build their own in less than an hour with those measurements.

         I understand what you said - None of the Kitfoxes or Avid Magnum have them riveted underneath - just on sides or top.  I am just real nosey about things I haven't seen before...

    Count me in as being interested in more info on your flaperon project. I will be needing to make new flaperons and wings. I've been considering several options. Experience from others is always helpful.

    It's a former for the ws and sl. It is riveted to the crossover tube. They all have them.

    I will be looking forward to seeing the flaperon posts and photos - I have tossed the idea around a lot, but bought aluminum to make them - I just couldn't face doing fiberglass after 30 years of pouring it, cutting and grinding it, and itching!  Besides that, the epoxy may have contributed to my kidney cancer which made me lose one of them.

    I used to do computer stuff, so I used a bunch of homebrew scripts the use freeware tools to make the embedded graphics.   The orignal data comes from a little homebrew EFIS computer that collects engine stats, AHRS, GPS, and air data.   The real first flight may never happen in a timely manner, but when it does, it will be well instrumented and documented

    I may be off-base here, but when I look at the picture of the F7/F7A comparison in this post . . .

    . . .  it almost looks like you could notch the underside of the original assembly, bend it to the proper angle and then reweld it and add a gusset to provide extra strength. The picture may not be a good reference, but it sure looks like it just might work. Any thoughts on this idea?
