Looking at fabricating allumiium fuel tanks.

Just a quick one here in the UK they are now using 10% ethanol blend in the fuel which although my tanks are coated is going to cause problems.

I was toying with the idea of fabricating Alloy tanks to replace the fibreglass units in the wings, has anyone else done this and if so what gauge alloy was used

Aluminum tanks were used in both the Avids and Kitfoxes, and they developed cracks in the tanks from the twisting of the wings.

The newer alcohol resistant tanks are made with vinyl ester resin .

You would have to do it like a highlander tank is. could be done.

Which means you'd have to build them like a Piper with  tubes through them for anti-drag cables to pass through.  In the Kitfox (and Avid) the tanks are structural to the wing.

Nope. The Highlander has a step in the fuel tank to leap frog the drag tube. It drops in over top of it. You can see it in this video
